tom ive got a dsop down pipe, my engines still on the stand if you need any pics .

on mine there's a small lip on the side of the flange that mates to the turbo to separate the turbo wheel an wategate, dont know if it makes any diffrence it being there or not.

looking ver nice tom, keep a nice step to step mate, as i might well do this to mine............rang powerflow today and they want 300+ to do a downpipe back system!

i really like the idea of the DSOP. one thing that does bug me is the space between the turbine/wastegate outlet and the flange and pipes.

as soon as the exhaust gas exits the turbine the first thing it will want to do (as its its hot and slightly compressed) is expand, which it will do in the afformentioned area between the outlet and flange/pipes.

what it wont do is file neatly in a tube shape column of air accross the gap and down the main exhaust tube.

in terms of efficiency a large collector like standard would probably be better, but obviously at not such an abrupt angle.

I am making a piece that will separate the two, I just haven`t taken any pics yet, but will hopefully have it all done and on the car this weekend :D

tom can you photograph every thing you do as i will probally do the same thing so all help would be great :)

DarrenH

good plan. just from memory and experience i;d highly recommend getting the flange skimmed after the downpipe is welded. as its a gasketless join.

p.s i had this old pic of a real DSOP if it helps re: the divider.

Thanks for the tip and the pic Darren

Right got on with it today and finished the downpipe, first up was to make the dividing piece between the two outlets

On the flange it was very close inbetween the two holes so it was quite tricky making this piece but got there in the end:

http://i22.photobucket.com/albums/b302/TomGTE/100_1534.jpg

http://i22.photobucket.com/albums/b302/TomGTE/100_1538.jpg

Next it was a case of removing the standard downpipe and fitting the flange, then measuring and cutting the pipes to suit:

http://i22.photobucket.com/albums/b302/TomGTE/100_1540.jpg

http://i22.photobucket.com/albums/b302/TomGTE/Copyof100_1541.jpg

http://i22.photobucket.com/albums/b302/TomGTE/100_1564.jpg

After a good few hours I was happy with what I`d made, so ladies and gentlemen I present TomGTE`s interpretation of a DSOP style downpipe custom made to suit a mk2 :applause:

Ground clearance is still ok lol.

After a test run its changed colour which I think looks cool

http://i22.photobucket.com/albums/b302/TomGTE/100_1597.jpg

Definately does feels better, more eager at high revs, less restricted, slighty different exhaust note oh and it does look awesome !:bananajump:

I took quite a few pics so If anyone wants them just ask.

Been looking at making an exhaust for mine - are flexi pipes better than the cone and spring bolt things?

Thanks :D

Its supported the same way the standard downpipe is, although thinking about it now, it could do with an extra support to the engine block before the flexi joint.

Flexi joints are far better than the cone type IMO, long as you get a decent lined one.

Less chance of any leaks and they last longer as no sealing ring to wear out.

looks quality mate, sorry i messed you making it,

point to point out to richie make sure the insides are lined as some i.e tweeks flexis aint and they go bugger up and leak at low revs

excellent :)

some threads i was searching on mig said the original dsop claimed 70lbs and 25bhp extra peaks ! i imagine that meant on stock LET. not one with software already or whatever

but its good because its not improving power and torque the traditiona way from more boost and fuel, its optimisation of inadequate original parts (inadequate relatively speaking, i.e for tuned cars)

Tom
11-09-2007, 08:46 PM
70lbs/ft and 25bhp christ I never realised it could be so much !!(shock)

I tell you what though it does really feel better than with the stock pipe, I really need to get it on the rollers to find out how much its making at just 1 bar boost...

Hi Tom had a good read of your thread some neat & intresting work going on:thumbsup:

Q1.which radiator are you using any dimension, whats the width of the core & what size is the Spal?
Q2.does the bonnet close without catching the bonnet hook?

Q1.which radiator are you using any dimension, whats the width of the core & what size is the Spal?
Q2.does the bonnet close without catching the bonnet hook?

Thanks for the comments :D

The radiator is a mk3 astra turbo diesel (vaux engine) one same as this :

http://cgi.ebay.co.uk/2OL254-Radiator-Vauxhall-Astra-Mk3-1-7-TD-Vauxhall-New_W0QQitemZ300041932847QQihZ020QQcategoryZ10404Q QrdZ1QQssPageNameZWD1VQQcmdZViewItem

The Spal fan is a 12" one but there is room to fit a 13" or maybe even a 14" one.

Bonnet closes no problem at all.

Been having a few problems lately with boost not being held properly or happening at all, but with no other problems so my first thought was a faulty actuator or wastegate/penny valve.

So today I took the downpipe off thinking that I would find the valve either missing, siezed or stuck open. Turns out it was stuck partially open hence no boost. I took the actuator off and made sure the arm could move freely but on doing this i noticed loads of slop in the joint between the arm and the actuator rod:

Pic of arm off old spare turbo (same problem)

See how much the hole is worn and elongated !!

http://i22.photobucket.com/albums/b302/TomGTE/100_1703.jpg

So I think somehow the joint had been getting stuck not allowing the valve to shut fully hence loosing boost.

Had an idea of replacing this joint with something proper and it just so happened that the balljoints on my bonnet lifters have the same thread as the rod and were perfect !

http://i22.photobucket.com/albums/b302/TomGTE/100_1707.jpg

I had too shorten the actuator rod and bend it slightly to get it to line up.

http://i22.photobucket.com/albums/b302/TomGTE/100_1710.jpg
http://i22.photobucket.com/albums/b302/TomGTE/100_1708.jpg

Tested it and it works spot on now, no slack or slop in the joint so it moves really smooth without sticking and keeps the penny valve firmly shut

http://i22.photobucket.com/albums/b302/TomGTE/100_1713.jpg

Road test comfirmed boost was back and Tom was happy once more :d:

Spot on not had a problem with it at all Darren, you can see in the last pic where all the carbon build up is, non round the edges at all :)

I took my time with the welding and had the flange clamped firmly in the vice for the bit I was welding, then let it cool right off and moved on to the next bit till it was all done.

i know exactly how you must feel, the achievment in completing it and knowing that its unique to your car, and how that adds up to NOT wanting to make anymore, however, on a serious note have you considered replicating it in small numbers to sell?

not gonna insult you and say "i'd be interested" and then dissapear off the face of the earth. i'd actually put my money wear the mouth is and pay in advance.

Time for little update:

Next weekends job is going to be replacing my bit worse for wear Hi Spec front discs with these brand new ones along with new pads.

Spotted the discs on ebay, the same size as my ones 300mm x 28mm and couldnt let them go lol.

Fitting EBC Ultimax black pads instead of the green stuff as I use the car everyday and the greens dont bite vey well from cold so black should be better.

Also going to fit longer goodridge brake lines as the normal gte ones are too short.

They may just need bedding in alot more but they dont feel right :(

With the big brakes the hoses arent long enough so when the suspension is on full droop with the wheels on full lock they where being stretched way to far.

Got a telling off by the MOT man so they had to be changed, the standard length hoses are fine for standard size brakes.

Havent updated this for ages as Ive not done anything to the car, its been running faultlessly.

Its MOT time again so I had a good look underneath and Ive found a few rust problems that need sorting out first :(

These maybe the final nail in the coffin for the car now as Im getting bored having to chase rust !

Minor but annoying hole in the boot floor, cant work out why it should rot here

http://i22.photobucket.com/albums/b302/TomGTE/100_2176.jpg

Then I was nearly sick when I took the sideskirts off to find this lovely mess ! :hissyfit:

http://i22.photobucket.com/albums/b302/TomGTE/Image012-1.jpg

The car has had its N/S quarter panel replaced sometime in its past life and it has rotted through on the join between thee 1/4 and the sill, nice !

It really needs the full sill cutting out and replacing but havent got time for that now so I set about sorting it out for now to get through the MOT.

Tried to cut out the very worst of the rot so could I plate it up

Got to agree with Darren on this Tom, that looks a decent repair given you're not going to be able to see it. Not all that long ago, it would be commonplace to see cars without sills running round with these repairs on show, or blathered up in bitumenous underseal.

Good to see you've not given up on the challenge. :)

Ian.

It's things like that, that make me wish nexias came with side skirts. I could live with that if there was a side skirt covering it. But seeing as there's not, if there's a hole in the sill from now on, it'll be a new sill ><

Thanks for the positive comments guys, I will let you know how it gets on at the test.

Found out that the MOT place has a very accurate roller brake testing machine that actually weighs the car that is being tested, so this will be interesting to what the weight of my car is !

Tom
10-06-2008, 06:31 PM
Passed the MOT today but only just, the rear brakes are well down on effort and so is the handbrake, so bit of work to sort that out, sticky calipers and cables I think looking at the results:

http://i22.photobucket.com/albums/b302/TomGTE/CopyofImage2.jpg

Got throuugh the test because with the front brakes being so good, they made up the required total effort.

Also turns out the front Koni shocks are knackard because with the car jacked up the guy was able to lift the wheel with virtually no effort, Great ! :(

Went through the emissions with no bother, CO was 0.68 % and HC was 109ppm, very impressive seeing as it has no cat lol ;)

What really got me though was the brake tester, it weighs the car by each axle then calculates the braking effort required for a pass.

My car weighed in at 660kgs front axle and 360kgs rear axle giving a total of 1020kg overall !

This was with the guy sat inside who I guess is around 60 - 65 kgs and with the fuel warning light on so it puts my car under a 1000kg easily

Sounds like you just need to have a bit of a session with it. TBH that's what I'm doing with mine, the main object being that I don't have to keep doing things for MOTs once it's got one, as most of the normal failable items will be new or well checked.

Ian.

still not bad topside avarage person would be looking at £90/£100 without refurb calipers and a little less if you can get trade discount.

£18 handbrake cable from motor factors, (got one today)
£15 pair rear bearings
£50 rear disc's + mintex pads
£12.50 rear shoes
£4.00 fitting kit
£?? rear calipers

have a look at these rear discs as these are a bargain
i bought these last summer for £40

Calipers £32 + vat
Cable £14 + vat
Handbrake shoes £12 + vat
Fitting kit £3 + vat

So that totals up to £109.27 which is less than I was expecting !

Should have all the parts tomorow and fitted over the weekend hopefully.

Well I fitted a pair of new calipers, handbrake shoes and cleaned/lubed up the handbrake cables and mechanism as they werent in need of replacement

Had to make up a new brakepipe on the drivers side as the nut in caliper was seized solid resulting in me having to cut the pipe in the end.

Still have this problem though:

Wierd click/step when I press the brake pedal which i cant seem to trace but the only thing left to look at now is the ABS pump itself :(

Following on from my omega wipers thread here: http://www.astra-mk2.com/forum/showthread.php?t=20287

I got the bits today to do the job so had a crack at it before and found it a very easy mod to do ;)

Heres the stalk and relay from the omega, point to note is you need the stalk from the omega estate as this has the rear wiper, I removed my rear wiper so got a saloon stalk.

http://i22.photobucket.com/albums/b302/TomGTE/100_2487.jpg

Get the extra connector too, as this helps make the job easier:

Close up of relay for part number:

http://i22.photobucket.com/albums/b302/TomGTE/100_2494.jpg

You need to find out which of the two black/yellow wires are positive when the ign is on and intermittant wipe is selected, then cut this black/yellow wire and connect either end to the black/yellow and black/white on the small stalk connector:

Like so: (the extra few wires on the connector are for the fuel computer so they arent used)

Then remove the standard wiper relay (top right of fuse box) and replace with the omega one:

Thats it all done:

The delay variation is from approx 10 seconds to approx 2 seconds.
