    Been a member for a few months but thought I would post something about my Astra rallycar.

    Originally built in 2001 for Kev Brown for the "Team Diseworth" rally team which ran 3 very similar Astras in the Midlands rally events from 2001 - 2006.



    Then went on some travels around the country before ending up in Dorset. It was built with a 1300cc 8v engine but this gave up the ghost so was replaced with a 1400 16v engine in 2006.

    In May 2009 it popped up on Ebay so after some negotiations with the seller as to spec, condition etc I bought it and trailered it back to the Midlands.



    Spec when bought:

    Astra 1.6L shell, non sunroof. 6 point bolt in cage. Seam Welded and skidded in several places. Been used as a forest car so quite a few scrapes, dents and knocks but still pretty straight. Fibreglass bonnet and boot, perspex windows and doors lightened etc.

    1400 16v engine with twin 40s, MBE ECU, twin fuel pumps. F13 box, paddle clutch and std diff.

    Bilstein inserts in modified front casings, rear bilsteins with gravel springs all round.

    Astra 8v front brakes, Astra GTE rear beam and disk/drum brakes

    Extinguishers, cut off, bucket seats and harnesses and various other safety kit fitted as expected in an MSA logbooked rallycar.

    Getting it ready for its first event

    Due to holidays and other time committed, we only had a week to sort the car prior to the Dukeries rally - its first event with me. Luckily a good friend already rallies a Mk2 successfully so he has a mountain of bits and knowledge to help me get it right. The car was duly shipped over to him for the work to begin.

    The car basically needed some love and attention. It had a few (non structural) holes in the floorpan from forest rallying and needed a few upgrades. First we fitted some Bilstein coilovers for the front, studded the hubs, and as I already had an F13 with a s/c Hockley gearset in we fitted that. The engine was serviced and the carbs were balanced by hand although we knew they werent anywhere near right and the ECU wasnt mapped correctly. Also needed to remount the sumpguard and change the sump as it had been bashed about a fair bit!

    Brakes were changed to 16v on the front, new disks fitted all round and 1144 Mintex pads for the front. Suspension topmounts are a "rare" Gp N item apparantly - heavy duty rubber ones rather than eccentric topmounts so we dint need to change those, even though we did buy ones to change!

    Basically a week of afternoons and evenings on the car and it was ready for MOT (3pm Friday), then taxed on the way back to the trailer and straight to scrutineering for the Dukeries rally at 4.30pm Friday.

    The Dukeries Rally 2009

    After passing scrutineering, we started the event very cautiously. The car was very down on power - I reckon maybe 60bhp at the wheels, std diff, first time in the Forest for 6 years and first time driving a rallycar for 5 years. After a few moments through the morning stages (4 in total) we got into a safe rhythm and progressively quicker. At service we just checked the car and tightened a rear wheel bearing - nothing else needed - and back out for the afternoon and some good times for the spec of car. Unfortunately picked up a timing penalty but didnt matter as the goal was to finish the event, enjoy myself and make sure the car was OK.



    Whats next?

    So we knew the car was down on power but didnt realise quite how much until the rally itself. So have stripped the engine down post-event and we reckon its just a fuelling / ignition setup issue. Head is off and will be worked on a little to help it breath as well as being skimmed and the valves will be 3 angled too while its off. Bottom end will get some ARP bolts for safety so I can happily rev it to 7500 without worries and new rings etc. The carbs are being rebuilt and will be rejetted and the MBE set up properly - on the road initially then onto a rolling road for final setup. Reckon 100bhp at the wheels is easily possible which will be fine.

    Removing the rear Bilsteins and comparing side by side, we can see that one of them is shot - doing little damping compared to the other. Guess thats why the back end was wandering all over the shop! New ones to be ordered.

    I already have a 90% ZF diff to fit but the current front hubs are small shaft hubs so we didnt have time to do the mods as the ZF diff has big side gears. Have ordered some big shaft drive flanges and will swap the diff and drive flanges with Mk3 Astra shafts (slightly longer I believe) to stop any CV joint issues.

    However that then means we need power steering as my arms arent like Popeye. So plan is to fit a GTE Power Steering rack with a 106/Saxo electric pump.

    Also going to fit some Mintex F4R (like 1166s / 1177s) pads for the front and set the car up for braking and get her tracked / camber adjusted too as the next event will be tarmac.

    Plan is to get the above done, do a tarmac event in her in Sept / Oct then back into Forest spec for the Premier Rally in November. Assuming she makes it through those safely then shes then having a complete strip down bodywork wise, a GTE makeover and a new paint job ready for the 2010 season.

    Id be interested to buy a GTE front end, bumpers, wings, lights and bottom arms etc if anyone has any.

    Will update as I get jobs done.

    Its great to see it in action that engine looks mean i like it



    I've got a front bumper with washer jets or also have SRi full kit texts are welcome 07835 573022

      Nice little write up, car looks ace, nice to see something a bit different to the norm under the bonnet, certainly wasn't expecting to see a ecotec on carbs!

      Might be worth trying to source a cavalier / calibra turbo unit if you can, just they're shorter ratio with 2.75 turns lock to lock instead of 3.5 for the astra rack. If your not bothered though I've got a Astra GTE rack if you need one

          Nope its the same as it was in the Dukeries Rally pic above..

          Will see what the car looks like after the Premier and then decide whether to spend the money on a full respray / vinyls.

            GTE front end, bumpers, wings, lights (breaking full car gte 16v) i have all of those for sale located in stoke on trent if your interested

            Car sounds great, 60bhp at the wheels doesnt sound right if its on carbs? i would of expected around the 100 mark myself?

              Your right, 60bhp at the wheels is nowhere near right but thats certainly what it was performing like!. The car was completely overfuelling as the carbs need a rebuild and jetting correctly and the MBE isnt set up right.

              However the head is now off and having some mild porting work done, the carbs are being rebuilt and we will then get the ECU sorted and see what she goes like.

                  Thought I should do an update after a day of work on the car...

                  So had a big list of plans after the last event and have slowly been assembling bits to get it sorted.

                  Last month we took the carbs off, took the head off and a friend took the head to do some mild porting work whilst its off. Its running std cams so its just to let it breath a little better rather than anything major.

                  Also stripped the rear shocks and them to be a little worn so have sourced another pair and the big list of jobs above. First some pics of the engine bay and block..






                  So todays jobs were to get the hubs stripped, fit the new front wheel bearings and refit with the new driveflanges. Didnt quite go to plan. Initially decided to remove the ciclips on the car but after that didnt work I took the whole lot off the car...

                  We had already taken the pads out so first shot is the front hub assemble - already converted to studs and nuts.



                  First job was to take off the brake carrier, remove the disks and undo the bottom balljoint



                  Then remove the driveshaft and the steering knuckle joint



                  Easier to remove the whole assemble than undo the spring so 2 nuts later and its off



                  In the vice then levered off the small drive flange, removed the inner and outer circlips and the bearings themselves. However Im not going to be able to press the old bearings out on my own so Ive put the struts, new bearings and new big drive flanges to one side so I can get a machine shop to do it.. (unless anyone has any tips?)



                  So, with that done, it was time to swap the diff. Found that a nice piece of alloy C section fitted the diff cup very well..



                  Took the diff cover off, thereby draining the gearbox oil. Unfortunately the rear sumpguard mount bar runs right underneath so needs to be removed.



                  With all that done, it was time to remove the diff cup, remove the diff and clean it up a little. Heres a shot of the std diff alongside the ZF plate LSD once Id removed the crownwheel (4.53 ratio).



                  Bit more effort and the crownwheel is now on the ZF diff so time to fit (but thats for tomorrow)



                  Couple of other piccies of new stuff...

                  New big driveshaft driveflanges. Believe these are probably GTE ones that have been machined down to take the small block wheel bearings.



                  New studs and nuts to convert the new hubs



                  New Mintex F4R pads - hope these are good as they were £130





                  Some new brakefluid and filtersocks for the twin 40s....





                  Have another whole set of bits and bobs but no photos as yet!

                      Few more jobs done..

                      Fitted the diff. Took 2 of us to make it easy. However this 90% diff is very "wide" due to the plates so it doesnt take a speedo ring and needs the casing modified to allow it to fit without rubbing. As the box was in the car cue a grinder being carefully used, some drillbits and some dremel style bits on a powerdrill and a file.. 3 hours later we have:



                      The power steering is going to be run from a Saxo electric pump so thats all bought. The battery is being relocated to the front of the navigators footrest and the pump is being mounted in the usual battery place.



                      Twisting and fitting myself into the drivers footwell isnt an easy job to undo the steering knuckle, especially as Im 17 stone and the car has fixed bucket seats and a rollcage. Still, finally manage to do it, then remove the rack mounts to take it off and put alongside the replacement power steering rack.



                      However after removing the rack Ive found this little nasty...



                      So after a bit of cleaning with a wire brush drill attachment Ive got the following. Mate is coming over on Saturday and is now bringing his welder as we need to get that welded before the rack is fitted.



                      Scrutineering for the next event is on Friday 9th - thats 1 week away and theres still loads to do. Just hope that everything comes together now. Havent yet booked the car in to be mapped / rolling roaded and aligned..

                          So todays progress...

                          Firstly, Kev (mate doing the head and advising / helping me with the rest of the build) brought the head back. Hes spent a while die grinding and flowing the head. Its been skimmed a little and todays job was to clean it, lapt the valves and get it fitted to the car.. Some shots of his handywork



                          Hes knife edged the ports and taken a fair bit of metal out when flowing. We dont have time to match the inlet manifold to the inlet ports to the at the moment so thats a winter job but otherwise flowing work done.



                          Meanwhile he also welded the crack in the bulkhead which meant I could then get the power rack fitted - very difficult to put the top bolt in on the drivers side when theres a servo there as you have to lever the servo out of the way enough to get a socket on there.



                          Also managed to get the used but good condition rear Bilsteins fitted and that means the rear of the car is done - even has a set of road wheels fitted.



                          So the head is back on the car but without cams / rocker fitted for the moment.



                          Then started working on moving the battery to inside the car. Wiring isnt an issue as the battery goes straight to the master cutoff switch anyway but it has to be located securely inside a battery box. I removed the existing footrest and found another crack in the front of the floor area (forest rallycars take a lot of hammering here) but I cracked on and started making a metal mount for the battery box, threaded bar for the battery securing and a top plate.

                          Tomorrows tasks are to finish this off, fit the diff sump plate, refit the steering column, fit the power steering pump and wire in the pump. Need to get a hose made up for the power sterring feed but thats a job for Monday!

                            Engine reassembled, carbs rebuilt and cleaned, some further welding done and power steering pump wiring nearly done. Managed to turn her over to prime the oil pump and then got her started around midnight last night. She runs - even with the carbs unbalanced, not set up at all and no throttle pot for the ECU (so its running in 2D mode on ignition) SHE RUNS!!! and seems a lot more responsive on throttle. She wont idle as yet but shes booked into the rolling road on Thursday to set up carbs and map the ECU properly.


                            Another late night tonight and she should be more or less ready for the weekend!

                              Couple of manic days to report since last Tuesday..

                              Tuesday night - Saxo electric power steering pump fitted with modified bracket to battery usual location plus battery relocated to inside the car footwell. Finished at 2am Wed morning.





                              Wednesday night: Front struts refitted with new bearings and modified drive flanges, strutbrace refitted and stud conversion fitted. Also fitted lower rear springs and wired in relay for power steering.



                              Thursday - car was going to rolling road at 3pm so had a few finishing jobs to do - torquing various nuts, fitting power steering hose and few other jobs. Dropped at rolling road at 4pm.

                              Friday - Picked car up from rolling road with carbs balanced, ECU checked in 2d mode (without throttle pot as the one fitted is knackered) and car running well. Managed to get 82.2bhp at the wheels at 6500rpm with a nice linear torque curve. They reckon the std cams are really holding her back now and we need more time to play with different jets and fit a new throttle pot. Fitted rally tyres to wheels and fitted to car. Fitted sumpguard and off to Scrutineering on Friday night after a 3.5 hour tow.

                              Saturday - Rallyday!!! Bedded in brake pads in morning. Started stage 1 and managed to go off within a mile on a slippy unseen left after a right. Ripped off mirror on big tree, bent wing and front panel and smashed headlight and bumper but lost 30 or so seconds beached on the undergrowth before we were pushed off by the marshals. Onto stage 2 and learned how to slide the car more and more and we were 3rd in class (out of 12) after 3rd stage so decided to push on a little.



                              Managed to claw back a few seconds but the starter stopped working so we were having to make sure she was revving a lot leading to overfuelling problems at the start of the stages. However managed to finish the 8 stage event with 2nd in class trailing the leader by 8 seconds, 19th overall so very well pleased.
